Foam-in-place packaging is a method of creating custom-fit protective cushions on demand, by combining two reactive chemical components that expand into a rigid polyurethane foam. The foam is dispensed into a bag, which is then placed in the shipping box with your product — the expanding foam moulds around the item, hardening into a bespoke cushion that holds the product securely in place throughout transit.
Unlike standard void fill, bubble wrap, or foam sheets — which protect by filling space — foam-in-place packaging creates a precision cradle that eliminates all movement inside the box. The result is dramatically lower damage rates, fewer returns, and a more professional presentation when the customer opens the box.
Foam-in-place packaging has been used by manufacturers, defence contractors, aerospace companies, and electronics businesses for decades. It's the packaging method of choice when the product is too valuable, too fragile, or too irregularly shaped for conventional packaging to protect effectively.
When Should You Consider Foam-In-Place Packaging?

Irregularly shaped products
If your products don't fit neatly into standard box sizes and conventional void fill leaves too much movement, foam-in-place creates a perfect fit every time regardless of shape.
High-value or fragile items

Heavy products

Foam-in-place is fast to apply once operators are trained. Compared to hand-wrapping complex items in bubble wrap or cutting foam sheets to size, it significantly reduces packing time per unit.
How Does the FOAMplus® System Work?
FOAMplus® is Datec's foam-in-place packaging system, offering UK manufacturers a high-performance alternative to other foam-in-place systems on the market. The FOAMplus® system works as follows:
Step 1 — Prepare the box
Place the bottom bag into the shipping box and dispense the foam chemicals into it using the FOAMplus® BagPacker unit. The bag begins to expand.
Step 2 — Place your product
While the foam is still expanding, place your product onto the rising foam. The foam continues to expand around the base of the product, moulding to its exact shape.
Step 3 — Create the top cushion
Place the second bag on top of the product and dispense foam into that too. Close the box lid gently onto the expanding foam — it moulds around the top of the product and hardens, creating a perfectly fitting top cushion.
Step 4 — Seal and ship
Once hardened — typically within 30–60 seconds — the box is ready to seal and dispatch. Your product is now suspended in a custom-fit foam cradle with zero movement in any direction.
The FOAMplus® system uses two chemical components — Chemical A (the polyol component) and Chemical B (the isocyanate component, available in standard and high-density 5510H grade for heavy products) — combined in the BagPacker dispensing unit to produce consistent, reliable foam cushions every time.
FOAMplus® Chemical B 5510H — For Heavy and Dense Products
One of the key advantages of the FOAMplus® system is the availability of the 5510H high-density moulding foam grade of Chemical B. Standard foam-in-place compounds produce a relatively soft cushion — ideal for lighter, more delicate products. The 5510H grade produces a denser, more rigid foam that maintains its structure under the weight of heavy products, preventing compression and ensuring the product remains suspended throughout transit.

Essential maintenance fluid for keeping the BagPacker dispensing unit clean and functioning correctly. Regular cleaning prevents chemical build-up and blockages.
